Industrial cooling equipment can remain operational for many years, but “still running” and “running efficiently” aren't the same thing. 

Ageing components and changing production demands can gradually affect performance, often long before a complete breakdown occurs.

Additional machinery, longer operating hours or increased output can also leave an older system working under very different conditions from those it was designed for. A modern chillers system provides an opportunity to reassess those requirements, improving efficiency and reliability across the wider cooling system.

That doesn't necessarily mean replacing every part of an existing installation. Modernisation can involve upgrading individual components, improving controls or replacing the chiller itself, depending on where efficiency and reliability are being lost.


The cost of keeping an ageing cooling system running

Energy consumption is only one cost associated with an ageing cooling system. As components deteriorate, maintenance and emergency repairs can become more frequent, particularly in demanding operating environments.

Where cooling is directly connected to production, reliability has wider consequences. CNC machining, laser cutting and fabrication all depend on stable cooling, so a failure can mean interrupted production, lost output and delays as well as the repair itself.

Age alone, however, isn't a reason to replace a chiller. A well-maintained older system may continue to perform reliably, so the decision should be based on performance, operating costs and whether it still meets the demands of the process.


Where a modern chillers system can improve efficiency

For a cooling system to operate efficiently, it needs to reflect the demands being placed on it today - not the demands it was originally designed around years ago. Modernisation provides an opportunity to reassess those requirements rather than automatically replacing equipment like-for-like.

Newer chillers can also use integrated controls to respond to changing operating conditions, reducing unnecessary operation when demand is lower. But efficiency isn't determined by the compressor alone; pumps, fans and the effectiveness of heat transfer across the wider system all contribute to energy use.

Cooling demand can also vary throughout production. A system may experience periods of high demand followed by much lighter loads, so efficient operation isn't just about meeting the maximum requirement. How effectively the system responds when less cooling is needed also contributes to its overall energy performance.

Reliability is about more than avoiding breakdowns

Reliability in process cooling isn't simply whether the chiller switches on each morning. It also means maintaining the required temperature as production demand changes. Instability can affect machinery performance, process consistency and, depending on the application, product quality.

Replacing components with thousands of operating hours behind them can remove potential points of failure, but modernisation also provides an opportunity to design the system around how the facility operates now. No industrial chiller is maintenance-free. What a well-designed modern system can provide is more predictable performance and fewer of the problems associated with ageing components.


Better control gives you better visibility

Older cooling equipment may provide little information beyond temperature and a fault indication. Modern controls can give operators a clearer view of temperatures, system status and alarms, making abnormal operating conditions easier to identify.

Earlier visibility can be particularly useful where small changes in operating conditions would otherwise go unnoticed. An alarm or change in system data doesn't necessarily mean a breakdown is imminent, but it gives operators and engineers something to investigate before the issue begins affecting process cooling.

This also gives engineers more useful operating data when investigating faults, while integrated controls can coordinate the chiller with pumps and other process equipment where required.


Don't just replace the chiller – look at the complete system

Installing newer equipment won't automatically deliver the expected improvement if the infrastructure around it is restricting performance. Pipework, pumps, insulation and glycol all influence how effectively cooling is transferred around the system, while restrictions or fouling can undermine the performance of even correctly specified equipment.

For example, restricted flow can limit the amount of heat being removed from the process, while poor insulation allows unwanted heat back into the cooling circuit. In either case, replacing the chiller alone doesn't address the underlying inefficiency.

Controls also need to work with the wider installation rather than treating the chiller, pumps and process as completely separate equipment. Modernising a chillers system should therefore start with understanding how the complete cooling circuit operates, not simply comparing old and new chiller specifications.

Instead of making a decision after one isolated repair, look at the wider pattern. Increasing faults, maintenance spend, energy consumption or difficulty meeting production demand can all indicate that continued repair is becoming less economical.

Where the chiller remains suitable, improvements elsewhere in the system may provide a better return than complete replacement. But repeatedly repairing equipment that no longer meets the process requirement can quickly become a false economy.


Planning a chillers system upgrade

Planning an upgrade starts with understanding how the existing system is performing and what has changed since it was installed. Looking at how cooling demand has changed, what the system costs to run and the maintenance it has required provides a much clearer basis for deciding whether maintenance, partial modernisation or replacement offers the best route forward.

Where replacement is justified, the new system can then be specified around today's process requirements rather than simply matching the equipment it replaces.
